STEEL VS ALUMINUM: CHOOSING THE BEST METAL FOR YOUR CUSTOM OUTDOOR SIGN
Almost every custom outdoor sign we plasma cut in Fitzgerald, GA comes down to one early decision: steel or aluminum. The right answer depends on where the sign lives, how it mounts, how detailed the artwork is and how much upkeep you want to sign up for. Here is how we walk customers through it.
THE SHORT ANSWER
Choose steel for ground-mounted signs, heavy monument pieces and fine plasma-cut detail — it is stiffer, cheaper per square foot and cuts sharper, as long as you keep a good coating on it. Choose aluminum when the sign hangs, mounts to a pole or a building, rides on a vehicle, or lives in constantly wet or salty air — it will never rust and it takes the load off your mounting hardware.

DURABILITY
STEEL — Very high impact strength. Mild steel and Corten shrug off wind, hail and ladder knocks. Will rust if the coating is breached.
ALUMINUM — Naturally corrosion resistant — it forms its own oxide layer. Softer, so a hard hit can dent an unsupported panel.
WEIGHT
STEEL — Roughly three times heavier than aluminum. Great for ground-mounted monument signs that must not move.
ALUMINUM — Light enough for tall poles, building faces and hanging brackets where mounting load matters.
COASTAL & HUMID AIR
STEEL — Needs powder coat, paint or galvanizing, plus touch-ups. Corten is the exception — it forms a stable rust patina on purpose.
ALUMINUM — The safer pick within a few miles of salt air or under constant irrigation spray.
MAINTENANCE
STEEL — Inspect the finish yearly, touch up chips before they bloom into rust.
ALUMINUM — Effectively zero maintenance. Wash it when it looks dusty.
COST
STEEL — Lower material cost per square foot, so it usually wins on large, thick, ground-level pieces.
ALUMINUM — Higher material cost, offset by lighter mounting hardware and no repaint cycle.
PLASMA CUTTING DETAIL
STEEL — Cuts clean and crisp — best choice for fine lettering, scrollwork and intricate scenes.
ALUMINUM — Cuts well but leaves more dross, so very fine detail takes extra cleanup time.
WHAT WE ACTUALLY BUILD IT FROM
DETAILED LETTERING & SCENES
Mild steel, powder coated. The crispest plasma edge and the stiffness to hold thin letter strokes without wobble.
LARGE MONUMENT & ENTRY SIGNS
Steel plate on a welded steel frame. Weight is an advantage here — it stays put in Georgia storms.
MOUNTED, HUNG OR HAULED
Aluminum. When a piece rides on a truck, hangs from a bracket or goes up a pole, the weight savings pays off.
FINISHES THAT MAKE IT LAST
Material is only half of it. On steel we blast the mill scale off, prime and then powder coat or use a two-part automotive paint — that coating is what stands between your sign and a Georgia summer. On aluminum, paint is purely cosmetic, so a scratch never turns into rust. Either way, we recommend stainless hardware; plain steel bolts will streak a finished panel within a season.
COMMON QUESTIONS
WILL A STEEL OUTDOOR SIGN RUST?
Bare mild steel will. We blast, prime and powder coat or paint every steel sign that lives outside, which gives you many years of service. If you actually want the rust look, we cut Corten steel, which weathers to a stable patina and stops there.
IS ALUMINUM STRONG ENOUGH FOR A BIG SIGN?
Yes, when it is designed for it. We step up thickness or add a welded aluminum frame behind the face so a large panel stays flat and does not oil-can in the wind.
WHICH METAL IS CHEAPER FOR A CUSTOM OUTDOOR SIGN?
Steel is cheaper per pound of material. Aluminum often evens out on larger or elevated signs because the mounting hardware is lighter and there is no repaint cycle.
WHAT THICKNESS SHOULD AN OUTDOOR SIGN BE?
Most yard and wall signs run 1/8 in. steel or 1/8 to 3/16 in. aluminum. Monument and entry signs usually go 1/4 in. or thicker with a welded frame behind them.
